Sterling delivered comprehensive culvert renewal and extension works across Central Queensland rail networks, replacing seven reinforced concrete box culverts with innovative precast construction methodology while maintaining critical freight operations.

Challenge

Aurizon Network required renewal and extension of seven reinforced concrete box culverts across multiple rail systems in Central Queensland. The works required track possessions ranging from 57.5 to 116 hours, demanding precise coordination to minimise disruption to freight operations. Each site presented unique challenges including underground utilities, varying soil conditions requiring geotechnical assessment, and the need to maintain track stability during excavation and reconstruction. The remote locations and tight closure windows necessitated detailed planning and efficient construction methodology.

Solution

Sterling developed comprehensive construction methodologies for both culvert renewals and extensions, utilising mobile cranes for precast component installation and implementing rigorous foundation preparation including proof rolling and foundation testing. The team proposed an innovative precast end structure methodology, manufacturing precast ballast walls and wingwalls in Sterling's yard to reduce on-site construction time and safety risks. Construction sequencing involved precision track removal, excavation to 200mm below design culvert base, foundation preparation with compacted material, precast installation with waterproof sealing systems, stabilised sand backfilling, and complete track reconstruction with welds and restressing. Sterling's combined Central Queensland and Victorian teams provided expertise across multiple closure events with rotating 12-hour shifts managed under strict fatigue management protocols.

Planned Deliverables

Seven reinforced concrete box culvert renewals and extensions completed across Blackwater, Moura, Goonyella, and Newlands systems. Complete track removal, excavation, foundation preparation with geotechnical verification, and precast culvert installation. Track reconstruction including ballast replacement, sleeper laying, rail reinstatement, welding, and restressing. Post-closure construction of concrete aprons, headwalls, wingwalls, and flood rock scour protection. Alternative precast end structure methodology developed for future efficiency gains. Comprehensive closure programmes for each site with detailed hour-by-hour sequencing.

Expected Outcomes

All seven culvert sites successfully completed within scheduled closure windows, returning track to service on time for freight operations. The project demonstrated Sterling's capability to manage complex multi-site rail renewals across diverse Queensland rail systems, with effective coordination between Central Queensland and Victorian teams. The innovative precast end structure methodology was developed and proposed as a cost, time, and quality neutral alternative for future projects. Works were delivered in accordance with Aurizon standards and specifications, with full compliance to safety and quality requirements across all closure events.
